The retractable handle should be long enough so that you do not have to bend when rolling the suitcase. About zippers and suitcase lock

The zipper must be made of plastic, large, reversible (have two runners so that it can be fastened from either end), and remain functional if up to two adjacent teeth are lost. The slider keychain should be of sufficient size to be comfortable to hold in your hand when fastening the zipper.

About the material of the suitcase

Suitcases come with a soft and hard case. Soft suitcases are made of polyester and nylon impregnated with a water-repellent composition. Solid ones are made of plastic reinforced with metal shavings. About the suitcase on wheels

As a rule, the breakage of the wheels of a suitcase is not due to their poor quality, but due to the fact that the suitcases are abandoned by loaders during reloading at airports. If the suitcase is heavy and it was not “lucky”, it landed during an overload after a flight on a wheel, then no matter how strong it is, either the wheel itself or its fastening can still break. Such a fate befell my suitcase, I had to do repairs.

Stationary handle repair

The available suitcase was too large for one traveler, and the wife decided, when she was going on a trip to one of the European countries, to buy a new, more expensive and smaller suitcase.

But what a surprise it was when at home, upon a careful examination of the suitcase, it turned out that one of the rivets that fixes the fastening of the handle to the base of the suitcase broke and hung in the air. While the empty suitcase was being carried home from the store, the rivet fell off. It's good that the handle didn't break during the trip.

It was possible to return to the store and replace the suitcase under warranty, but it was faster to fix this breakdown with my own hands, which I did.

A pleasant surprise was the presence of a zipper on the inner lining of the suitcase. To get to the place of installation of the rivet, it was enough to unfasten the snake.


Instead of a rivet, I took an M4 screw with a conical head, which fit well into the plastic washer installed at the factory under the head of the rivet.

On the inside of the suitcase, a nut was screwed onto the screw, to prevent its self-unscrewing, a lock nut was screwed on top. The washer was not enclosed, as a profiled steel bar ran along the entire perimeter of the suitcase. An external examination of the remaining rivets did not reveal any defects and I hope that I will not have to deal with the repair of the stationary handles of this suitcase anymore.

Retractable telescopic handle repair

The repaired stationary travel test handle survived successfully. But another breakdown occurred on the road, it broke off from the sides of the retractable handle from the telescopic tube.

In order not to break the telescopic tube, I had to not roll the suitcase on wheels, but carry it with my hands by the previously repaired handle. She passed the test.

To repair the retractable handle, you must first disconnect it from the telescopic tubes. To do this, it is enough to unscrew one self-tapping screw on the sides of the tubes.

When the handle was removed, it turned out that it consists of three parts, a handle for which they take the suitcase when carrying it, and two corners. The shank of one of the corners broke off. It is almost impossible to find such a spare part, so I had to think about how to repair the handle by hand.


The corner to the base of the handle was attached with a single screw 18 mm long, deeply recessed into the tail section. It became obvious that this was a mistake of the designers in an effort to save on the length of the screws and plastic. It was not possible to restore the integrity of the shank by gluing or otherwise with sufficient strength. Therefore, it was decided to fix the shank to the corner and at the same time fix the corner to the base of the handle using a long self-tapping screw or screw.


There was no self-tapping screw of a suitable length and diameter at hand, so I decided to fasten it using the available M4 threaded screw. Since the diameter of the hole in the shank of the handle was almost equal to the diameter of the screw head, flat washers had to be installed.


The holes in the corners were drilled with a 4 mm drill. To prevent breakage of the second corner, it was also attached, like the broken one, with a long screw. The surprise was that the corners were made of different type plastic, as evidenced by its color. One corner was white and the other black.


In the handle itself, in places where self-tapping screws used to be screwed in, through holes with a diameter of 4 mm were also drilled. If self-tapping screws are used for fastening, then without fail it will be necessary to drill holes with a diameter equal to the inner diameter of the thread of the self-tapping screw, otherwise it will be impossible to tighten the self-tapping screw.


Next, a nut was screwed onto the screw and, using a soldering iron, was fused flush at the base of the handle. Previously, a hole with a diameter equal to the minimum distance between the faces of the nut was expanded for the nut.


After the nut has been melted into the handle, the resulting plastic flows are cut off with a knife or removed with a file. The preparatory work is completed, and you can begin to install the handle on the telescopic tubes.

The broken off shank, rather for ease of assembly than for fixing, was glued to the base of the corner of the handle with Moment universal glue. All the same, the shank will be securely fixed with a screw, and its rotation will be limited by the walls of the telescopic tube.



It remains to insert the handle shanks into the telescopic tubes and fix with two self-tapping screws. The retractable handle has been refurbished without compromising the look of the suitcase. Now the suitcase is ready to travel again. I hope that the wheels and other details of the suitcase will no longer fail.

Wheel repair

My suitcase had eight wheels on one axis, which was a thin-walled tube. The wheels were fixed at the ends of this axis with the help of two pins threaded into the holes. Since the walls of the tube were thin, after each trip this tubular axis was bent, and it had to be leveled so that the wheels were on the same geometric axis. But the last time, during the reloading of the suitcase, the wheels were hit so hard that one of the pins was cut off, and two wheels were lost. The suitcase is still in excellent condition and I did not want to buy a new one due to the loss of two wheels. I had to get it repaired. Couldn't find the right size wheels. I decided that the remaining six would be enough to move the suitcase, if we strengthen the axis on which they are installed.

It was decided to strengthen the axle of the wheels with the help of a metal bar inserted inside the standard wheel axle. Therefore, the new axle length was chosen a couple of millimeters more than the width of the remaining six wheels.

Nuts were used instead of studs to securely fasten the wheels to the axle.


To do this, a thread was cut at the ends of a metal bar, with a length greater than the tubular axis by the width of the thread.

How to cut threads on the axis of the wheels

You can cut threads at home using a die installed in a die holder. To do this, in order for the die to easily cut into the metal, it is necessary to chamfer the end of the bar.


To cut the thread on the axis, you need to press the die with the intake part to the axis and, pressing strongly from above with one hand, rotate the die holder by the handle. After a few revolutions, the cutting edges of the die will enter the metal and threading can be continued without pressure from above. To facilitate threading, you can moisten the axis with a drop machine oil. The thread is cut in one pass.

When the thread at both ends of the bar is cut, it must be inserted into the tubular axis and you can proceed to install the wheels on the suitcase. Cup washers were used for aesthetics and impact protection of the nuts.

Since the tubular axle is slightly longer than the assembly of the wheels, when put on an additional axle, the cup washer rests against it and can be pressed tightly with a nut. In this way, reliable fixation of the nut from self-loosening is ensured.

To completely eliminate the possibility of losing the wheels of the suitcase, the lock nut was additionally tightened, and the end of the axle was slightly riveted. Now even with a wrench it will be difficult to unscrew the nut.


The reliability of the repaired suitcase wheels has been tested by travel practice. Nine flights by plane of a suitcase weighing more than 15 kg with check-in and rolling it on paving slabs did not in the least affect the straightness of the axis and the condition of the wheels.


Due to the reduction in the number of wheels in the suitcase, the outer wheels have become further from the corners of the suitcase, so the likelihood of the suitcase falling on the wheel when overloaded by movers has significantly decreased.

Repairing the legs of a suitcase using improvised material

The new design of fastening the wheels successfully withstood a long journey, but the plastic base, to which the legs of the suitcase are cast, cracked at the transition point to the legs. It became obvious that the legs of the suitcase could fall off the next trip at any time. When a significant lateral force of the hand was applied to the legs, they broke off. I had to repair the suitcase legs.


It is useless in this case to securely connect the broken legs to the plastic base with glue or by catching metal brackets, since when the suitcase lands on the leg for the first time, it will break off. So I decided to make new legs.

To install a new design of legs on a suitcase, you first need to remove the old plastic base, which is screwed to the suitcase body using two screws and M4 nuts. The screw heads with large washers are inside the suitcase under the skin, and the nuts are recessed into the base and a thin-walled socket wrench was needed to unscrew them. I had one, made with my own hands from a piece of tube.


When holding the screw heads by hand, with the help of a wrench, the nuts were easily turned away, and the base was removed as unnecessary. To extract the fixing screws with washers from the inner lining of the suitcase, I had to cut it at the bottom of the suitcase by a couple of centimeters.

A piece of aluminum electrical wire with insulation with a diameter of 6 mm came under my arm. Of course, it would be better to make a leg out of an aluminum tube, but there was no such one. With the help of a vise, the wire was shaped into future legs.


The leg is fixed in the metal square regular tubes of the suitcase with the ends bent twice with the help of longer M4 screws. In order for the leg to be tightly fixed, plywood inserts 8 mm thick, 50 mm long and wide, providing a snug fit in a rectangular tube, are inserted into the remaining free space of the tubes.

After the leg and liners are installed in the square tubes, they need to be fixed. To do this, in the center of the square pipe at a distance of 20 mm from the end, points for drilling are first punched. Further, with a 4 mm drill, through holes are drilled at the designated points, through a square tube, double-folded aluminum wire - a leg, an insert, the second side of the tube and the suitcase body.

A screw is inserted into the drilled hole, a wide, previously standing washer is put on and the screw is fixed inside the suitcase with a nut. To prevent its unscrewing, a lock nut is screwed on. To prevent protruding wines from ruining things, you can put a plastic cap on it.

The new leg looks good, if you need to change its color, then before bending, you can put a thermo-shrinkable tube on the wire. They are available in all sizes and colors.


The test showed that the new leg of the suitcase provides good vertical stability with varying degrees of loading.

Production of new suitcase legs from aluminum profile

For a dozen flights, the legs of the suitcase, made of aluminum wire, lasted, but when overloaded in the luggage compartments, each time they bent, and I had to straighten them with my hands. As a result of repeated bending, the wire broke. I had to make new, more reliable legs.


U-shaped aluminum profile was available. From it I cut out new legs for the suitcase, which are shown in the picture.


From the profile, a couple of segments were sawn off with a hacksaw with a width equal to the inner diameter of the square tube of the suitcase.

A hole was drilled in the center of one side of each leg, matching the hole in the suitcase's square tube.


The square tube was inserted into the plastic wheel mount and secured to the base of the suitcase with a 6mm screw and nut.

The nut was applied self-locking, so as not to unscrew. If this is not at hand, then you can use two simple nuts tightened towards each other. In order to prevent the nut from breaking through the body of the suitcase, a wide washer was installed.


The legs of the suitcase have already withstood a dozen overloads at airports. But even if they break, then in half an hour it will be possible to make the same new ones and replace them. The design lived up to expectations.

It's time to get ready for the road and, as usual, the fees are postponed for last days. And then we realize with horror that we need a new suitcase or travel bag, but there is no time.
